Dust control for quarries and crushers: what actually works

In a quarry, dust control is a layout problem. Solve it at the generation point and everything downstream gets easier.

Map the generation points first

Walk the plant and mark every place where material is dropped, transferred, screened or crushed. That list — not the site area — is the specification.

  • Primary crusher discharge: highest dust load, needs a ring manifold or enclosure plus lances.
  • Transfer points between conveyors: small, repeatable sources; a pair of lances per point is usually enough.
  • Screening decks: continuous fine dust; a hood plus misting works better than misting alone.
  • Stockpiles and load-out: wind-driven dust; perimeter misting or a cannon during loading.
  • Haul roads: traffic-generated; keep these for a water cart or a fixed road line.

Match the method to the point

Three methods cover almost every quarry situation, and most plants use all three.

  • Fixed lances and ring manifolds at sources — lowest water use, no diesel, runs automatically with the plant.
  • Fog cannon for the yard and stockpiles — covers large areas from one position; best with a wind or dust trigger so it does not spray empty air.
  • Water cart for haul roads only — mobile and familiar, but it puts down large volumes and needs repeated passes.

The three failures we see most

These account for most of the money wasted on quarry dust control.

  • No filtration: hard water plus fines blocks nozzles within weeks. A 5 μm inlet filter and a cleaning interval are part of the design, not an accessory.
  • Aiming at the cloud instead of the source: mist must meet the dust where it is born, or it only cools the air.
  • Freeze damage: outdoor lines need draining or frost protection in cold climates, or the first winter finishes the installation.

Common questions — Dust suppression

How much water does a quarry dust system use?

Published consumption is 4–15 L/min depending on nozzle count and duty cycle, and it runs only while dust is being generated. Compare that with a water cart covering the same plant several times a shift.

Can the system run from the plant controls?

Yes. Interlocking misting with crusher or conveyor start signals is a common configuration, so suppression begins when the plant starts and stops with it.

Do we need a separate water supply?

Often a storage tank and booster pump are used rather than a mains connection, because the flow is intermittent. We size the tank from the duty cycle and state it on the quotation.
